During the 1980s, materials designers have become aware of the potential uses of advanced thermoplastic composites as alternatives to metals in commercial aircraft. A composite can be defined as a material composed of two or more discrete constituents, with at least one constituent serving as a reinforcing agent. Bone, for example, could be classified as an advanced composite because it comprises long, continuous fibres embedded in a calcium phosphate matrix. The fibres in bone are oriented in the direction that absorbs the loads normally imposed on the bone.
Advanced organic polymer composites can be designed as either isotropic (the same mechanical properties in all directions) or anisotropic (different mechanical properties in different directions). Similar to bone composites, fibre reinforcements can be oriented in the directions that absorb loads. Anisotropic design is a characteristic of composites that distinguishes them from conventional metals (newer metal composites are being developed with anisotropic fibre orientation).
Although advanced composites are associated with thermosetting resins, engineering thermoplastics are recognized as another option. Thermoplastics have two advantages in process economics. First, they do not have a limited shelf life; this eliminates the need for a controlled-temperature/humidity storage environment. Second, they do not require curing; this reduces the overall fabrication time. Minor postmoulding modifications are also possible, and trim scrap can be reused.
Thermoplastic advanced composites that are isotropic are being developed for automobile exterior body panels, while those that are anisotropic are being developed for aero/airframe parts. Commercial aircraft composites include access doors, which use PPS composites, and advanced tactical fighter wing structures fabricated from PAI are two current applications of high-performance thermoplastic advanced composites.
Conventional reinforced thermoplastics are compounded with short fibres that are randomly distributed in the resin matrix. These compounds are isotropic and can be injection moulded. Injection moulding is a cost-effective process because it allows fast-cycling, high-volume production. Advanced composites are reinforced with continuous filament or fabric, which cannot be fabricated by traditional injection moulding methods.
Continuous filament reinforced composites are usually fabricated by filament winding and pultrusion methods. Fabric mat type reinforcements can also be filament wound and pultruded, especially as preimpregnated (prepreg) forms. They can also be fabricated by compression moulding, modified sheet forming techniques (including lay-up), and resin transfer moulding.
Variations of fabric configurations, fibre types, and grades from carbon/graphite, aramid, and glass fibres are being developed. Another important difference between conventional reinforced plastics and advanced composites is fibre content. Advanced composites have more than 50 wt% fibre content (often 70 wt% or higher); conventional reinforced plastics usually contain 23 to 40 wt%, and never more than 55 wt%.
Prepregs for aircraft structures or removable aircraft strustures are easier to store and are more consistently processed. More expensive than wet resin-fabric composites their use lowers process costs and improves product designability. Prepregs can produce uniform, close-tolerance parts, which produce first-fit assembled, finished products.

When making carbon composite through lamination, is there a way to obtain smooth end product without polish?
One of my friends owns a small factory that makes carbon fiber bicycle wheels. I did not actually see the process but from what he described it's pretty standard: he lays the carbon fiber impreged with epoxy into the mold, seal and vacuum press it to form the part. Now since the finished parts have bubbles on the surface he'll need to sand and polish the surface to make it look good. Since he outsourced this part it is expensive and time consuming, and sometimes takes more than one round. Is there a way to avoid this final step?
The only way I can see would be to form the mold better. The reason he's getting bubbles on the surface is probably because the mold or the original that the mold was made from had bubbles. My guess would be that if you formed the mold from a finished piece and used a High Quality mold making material that wasn't porous, you wouldn't have the bubbles in the first place.
